Is MP3 worse than AAC?

At the same bitrate, yes — AAC is the newer and more efficient codec. You are converting for compatibility with car stereos, older players and software that expects MP3 and nothing else.

Why does my .aac file behave oddly in players?

Because a bare AAC stream has no container. It carries no tags and some players cannot seek within it. Converting to MP3 — or to M4A, which is AAC in a proper container — fixes both.

How much quality is lost?

A little, since this is a second lossy pass. 192 kbps keeps it inaudible on ordinary equipment; 320 kbps if the source was high quality and size does not matter.

Should I convert to M4A instead?

If your devices support it, yes — M4A keeps the audio in the AAC family and gives it a proper container. Choose MP3 only when something specifically needs MP3.

Is there a size limit?

About 1.4 GB, far more than any normal audio file. Files over 64 MB are read where they sit rather than copied into memory first.
